I worked out what the difference was for the top button, though: At home I've got my Windows fonts included in my FC install so it can properly use Arial. At work it's dropping back to 'sans-serif', which must have a different character height or something.

I think that depends on the signature settings/policies of the forum.
If you set up the CSS code for the button to be completely self-contained, so that it doesn't have to have a separate stylesheet linked, then any place that allows html/css to be posted should display it properly.

and that example link is Apples badges for putting on your website. Signatures tend not to be the place to put "powered by" unless you want something silly like "powered by caffeine"
Also:
I'm just going for the extra-flexible side of flexible - don't think the colour matches? change it in the CSS and you don't need to have access to the PSD
